No - definitely not a hardware problem.

But it seems you were right ... if you read my last post on the
subject.
Either that or the format of the FAT32 is faulty from the factory.
But it works fine reading/writing when it's mounted.
But syslinux is coming up with an incorrect number in libfat/open.c
so it has to be one or the other :P
Although I've written a bunch of tools for dealing with and searching
ext2, I've never even looked at the FAT16/32 layout so I have no idea
about what the error is (other than my guess I made before)

Actually, 'hpa', I emailed the two files to you directly a week ago
and didn't get an error back, so I presume you did get them?
(i.e. you don't block that email address from non list posts?)
If you didn't get them, here they are again:
